Description
The Blue Thumb Elite 40" Cascading Falls Kit builds a professional-grade pondless waterfall with an 18-foot stream and a wide 40-inch falls face — one of the most dramatic residential waterfall configurations available in a single complete kit. Every structural component is included: a two-piece PondGard EPDM liner, basin matrix modules, Elite Pump Canyon™ vault, IllumiFlow™ 7800 GPH pump, 40" Elite Cascade Spillway Box, 3"×25' black PVC flex pipe, and an installation kit with foam sealant and PVC glue. Blue Thumb's Elite series is manufactured in the USA at a family-run business in the Midwest.
The pondless design eliminates open water maintenance. Water flows over the 40" spillway, travels down the stream, disappears into the basin matrix reservoir, and is pumped back to the top continuously. The basin matrix sits inside the lined reservoir and supports the rock or gravel layer above it, with 95%+ void space for maximum water storage in a compact footprint.

Blue Thumb Elite Cascading Falls Kit Series
Why Choose the Blue Thumb 40" Elite Kit?
- 40" Elite Cascade Spillway Box with Lifetime Warranty. The spillway is the most visible component — the sheet of water over its lip is the focal point of the entire feature. The 40" Elite design uses an internal Matala mat baffle that distributes turbulent incoming water evenly before it crests the weir, producing a smooth, uniform glass-like water curtain across the full 40-inch width. Structural ribbing allows heavy boulders to rest directly on the spillway body for natural-looking installations. Lifetime warranty.
- IllumiFlow™ 7800 GPH pump — matched to the 40" spillway. The pump is sized specifically for this kit configuration. At 7800 GPH, it delivers a thick, consistent sheet of water across the full spillway width. Using an under-spec pump with a 40" spillway produces a thin, uneven trickle. Blue Thumb's kit removes the guesswork by pre-matching the pump to the spillway.
- Basin Matrix provides maximum underground water storage. The 4 Large + 4 Small basin matrix modules create a structural underground reservoir grid with very high void space for water storage — significantly more efficient than gravel-filled basins for the same excavation footprint. The matrix also supports the weight of rock and gravel above it.
- Two-piece PondGard liner system. The 15'×15' and 15'×20' liner pieces cover the reservoir basin and the stream channel separately, providing flexibility for different stream path configurations. PondGard rubber is Blue Thumb's 45-mil fish-safe EPDM, resistant to UV, ozone, and temperatures to -40°F.
- Elite Pump Canyon™ keeps pump hidden and accessible. The Pump Canyon vault sits inside the basin matrix, fully submerged, and keeps the pump protected from gravel and debris while providing a dedicated access point for pump servicing without disturbing the rock surface.
- Made in the USA at Blue Thumb's family-run facility in the Midwest.
How the Cascading Falls System Works
Installation follows five steps:
- Excavate: Lay out the basin matrix and Pump Canyon footprint. Mark the area with spray paint and dig to required depth and dimensions.
- Line: Install the Protective Underliner, then the PondGard Rubber Liner. Place the Pump Canyon and Basin Matrix modules on top of the liner. Backfill the area outside the lined basin.
- Place Spillway: Extend the liner up your incline and place the Elite Cascade Spillway Box on the liner at the top, leveled and secured.
- Connect Plumbing: Place the pump in the Pump Canyon. Connect the 3" PVC Flex Pipe from the pump discharge to the spillway inlet using the included fittings and glue.
- Rock and Fill: Cover the basin matrix and Pump Canyon with decorative stone. Stack rocks to build the waterfall and stream channel. Fill with water and plug in pump to start.
Frequently Asked Questions
What is included in the Blue Thumb PBE40CFK kit?
The PBE40CFK includes: 40" Elite Cascade Spillway Box, Elite Pump Canyon™, PondGard Rubber Liner (15'×15' + 15'×20'), Protective Underliner, Blue Thumb IllumiFlow™ 7800 GPH pump, Pump Discharge Assembly with Check Valve, Black PVC Flex Pipe (3"×25'), Basin Matrix (4 Large + 4 Small modules), 8 oz Pond Cleaner & Muck Buster tablets, and Installation Kit (PVC glue, black foam sealant, instructions). Rocks, gravel, and boulders are not included and must be sourced locally.
What pump flow rate does the 40" spillway require?
The PBE40CFK kit includes the Blue Thumb IllumiFlow™ 7800 GPH pump, which is matched specifically for this 40" spillway at this stream length. The 40" Elite Cascade Spillway Box has a maximum pump flow capacity of 10,000 GPH — the 7800 GPH pump is optimally sized to produce a thick, full-width water sheet across the entire 40-inch spillway lip without excessive turbulence. Using an undersized pump results in a thin, broken waterfall; using an over-spec pump can cause overflow behind the spillway box.
How does the Elite Spillway's internal baffle improve water flow?
Water enters the Elite Cascade Spillway Box through the inlet connection at high velocity and turbulence. The internal Matala mat baffle slows and equalizes this turbulent flow before it reaches the weir lip, creating a uniform, glass-like water curtain across the full 40-inch width. Without the baffle, water would rush unevenly toward the center, creating a narrow, broken pattern instead of a full-width sheet. This is what distinguishes the Elite series from budget-tier spillway boxes.
Can this kit be used to build a disappearing/pondless waterfall?
Yes — the PBE40CFK is specifically engineered for disappearing (pondless) waterfall construction. Water flows over the spillway, travels down the stream channel, disappears into the rock-covered basin, and is recirculated by the pump inside the Pump Canyon. There is no exposed pond. The basin matrix reservoir is hidden below the rock surface, so from above it appears as if the water vanishes into the landscape. This eliminates the maintenance of an open pond while providing the visual and acoustic experience of a full-scale waterfall.
What are the liner dimensions, and how does the two-piece system work?
The PBE40CFK includes two separate PondGard 45-mil EPDM liner pieces: a 15'×15' piece for the reservoir basin area and a 15'×20' piece for the stream channel. Together they provide full coverage of the excavated area. PondGard is Blue Thumb's fish-safe EPDM rubber — UV-resistant, ozone-resistant, flexible at temperatures as low as -40°F. The included Protective Underliner is placed first to prevent punctures from below.
What is the Elite Pump Canyon and why is it used instead of a standard pump vault?
The Elite Pump Canyon™ is Blue Thumb's proprietary enclosed pump vault. It sits inside the basin matrix reservoir, fully submerged, and serves three functions: (1) it protects the pump from gravel and debris contact; (2) it positions the pump at the correct depth in the water reservoir; (3) it provides a dedicated access point — you can lift the Pump Canyon out or open the top for pump servicing without disturbing the rock surface above. The Pump Canyon is enclosed and separate from the basin matrix, which makes pump removal and maintenance straightforward.
Is the Elite Spillway strong enough to support large boulders?
Yes. The 40" Elite Cascade Spillway Box is constructed with structural ribbing and extra-heavy-duty plastic specifically designed to support the weight of large rocks and boulders placed directly on top of the unit. This allows the spillway to be fully camouflaged in the landscape with rocks stacked over and around it. This structural durability is one of the primary reasons professional waterfall contractors choose the Elite series over standard-grade spillways.
What maintenance does this waterfall system require?
Maintenance is minimal compared to a traditional fish pond:
- Top off water periodically to replace evaporation losses — an auto-fill valve (sold separately) is highly recommended for convenience
- Remove debris from the stream channel and basin surface occasionally, especially in autumn
- Clean pump intake once or twice per season — lift the Pump Canyon lid to access
- Add Pond Cleaner & Muck Buster tablets (included) periodically to prevent organic buildup
No fish to feed, no water chemistry to balance, no filtration to maintain — the pondless design dramatically reduces ongoing care compared to a traditional pond.
